With the successful industrialization of the rheocasting process, SAG has established itself as a pioneer and technology leader in semi-solid aluminum casting.

At its site in Austria, the company produces rheocasting components for the automotive industry in large series in a fully automated manner. This gives SAG a unique selling point that takes lightweight construction in the automotive and commercial vehicle industry to a new level – efficient, resource-saving and 100% made in Europe.

With high-quality rheocasting aluminum castings, SAG opens up new perspectives for structural lightweight construction in the automotive and commercial vehicle industry. Rheocasting combines outstanding mechanical properties with very good weldability, tightness and recyclability – and thus makes an important contribution to the decarbonization of mobility. As a result, SAG has manufacturing expertise that is unique in the world, based on decades of experience in aluminium processing and intensive metallurgical development work.


In rheocasting, the aluminum melt is not processed completely liquid, but in a semi-solid state. Controlled cooling and targeted stirring motion create a fine-grained, globulitic microstructure that ensures excellent flow and solidification properties. The SAG rheocasting process achieves a solid-phase share of over 50%. Typical casting defects such as pores, cavities and oxide inclusions are significantly reduced. Processing is carried out on modified cold-chamber die-casting machines using proven AlSiMg alloys – a decisive advantage in terms of cost-effectiveness, process stability and series production.


Mechanical top values with high efficiency and a small carbon footprint

Due to the homogeneous microstructure and the minimal pore content, the SAG rheocasting components from T6 are heat-treatable and achieve mechanical characteristics comparable to cast iron or forged parts. At the same time, the process enables a weight reduction of up to 50%. This leads to significant savings in energy
consumption and CO₂ emissions in vehicle construction. The high dimensional accuracy and surface quality minimise the post-processing effort and increase cost-effectiveness.


Application potential in many areas

The areas of application are manifold. Rheocasting offers several features that can be used for different applications. For example, rheocasting parts can be welded helium-tight, which is crucial for pressure vessels or components of a car’s air suspension system. Even without welding, the low porosity of rheocasting parts proves to be advantageous for components such as CO2 distributors in cooling systems. In addition, the superior casting quality of rheocasting improves mechanical properties to the point where forgings can be replaced. This allows for mass reduction and a near-net shape design.


The SAG rheocasting systems are designed for large-scale production. As soon as a CAD design is vailable, our R&D team brings a product to series production readiness in a short time.


“Rheocasting is a technology with immense potential and is a game-changer for many applications. Successful order intake for aluminium window systems for metro, local and long-distance trains in four countries – SAG further expands its position as a reliable system supplier to the railway industry

(Lend/Vienna/Sihot, 24.9.2025). The SAG Group, leading manufacturer of aluminium components and tank systems for OEMs, has received new orders from the railway industry with a total volume of over 13 million euros. SAG supplies aluminium window systems to major OEMs for metro, regional and long-distance trains in UK, Thailand, Israel and France.

Despite the current difficult economic conditions in Europe, the SAG Group is continuing its growth course: With new projects for the international railway industry, the company is strengthening its position as a reliable system supplier for tailor-made lightweight components. The ordered aluminium window systems will be produced by SAG Slovakia in Chocholna-Velcice (around 100 km from Bratislava) and delivered to international railway producers. They are used worldwide in subways, local and long-distance trains.

The awarding of these contracts to SAG Slovakia is no coincidence: since 1992, the company has been manufacturing tailor-made window systems for rail transport and has established itself as a preferred partner of global OEMs. Thanks to decades of experience in aluminium processing, state-of-the-art manufacturing technologies and a broad portfolio of certifications (including ISO 9001, EN 15085, DIN 6701, EN 17460), SAG meets the highest requirements for quality, safety and sustainability – crucial criteria for international railway projects.

At the 46th International Vienna Motor Symposium, experts from the SAG Group presented a study on how LH2 can pave the way for emission-free rail transport on non-electrified lines

Large parts of the global rail network are not electrified. In order to achieve the decarbonization of this transport sector, which is predominantly powered by fossil fuels, CO2-neutral energy storage and drive solutions must be used. The use of liquid hydrogen as an energy carrier for rail vehicles – similar to commercial vehicles – is both a technically feasible and economically viable solution. This is shown by a study presented by R&D experts from the SAG Group at the 46th International Vienna Motor Symposium last week.

Complete electrification of railway tracks, while the most efficient solution from a drivetrain perspective, is not economically feasible for large countries like the United States, which has approximately 225.000 km of railways with less than 1% currently electrified. In contrast, Germany has over 60% of its railway network electrified. According to the German Federal Ministry for Digital and Transport the cost of installation of overhead lines is in the range of 1.4 to 3.6 million EUR/km. This is not affordable for lightly used railways. So alternative solutions are required.

At the 46th Vienna International Motor Symposium in May 2025 SAG’s experts presented a comprehensive study about “Liquid hydrogen as attractive energy storage solution for railway applications”. The paper focusses on hydrogen fuel cell based systems and battery based systems which are benchmarked compared to systems with catenary lines. For hydrogen fuel cell based systems gaseous high pressure storage cGH2 and liquid hydrogen storage LH2 are differentiated. High pressure storages are the most widespread storage system for hydrogen in train applications so far. However, liquid hydrogen storage systems have been proven e.g. for heavy duty truck applications and seem to be a suitable solution also for train application. As a leading developer of advanced LH2 tank systems, SAG Group is at the forefront of developing efficient solutions for sustainable mobility with zero emissions.

The global railway sector is under increasing pressure to reduce its carbon footprint. While rail transport is already one of the most energy-efficient modes of transportation, further efforts are essential to meet ambitious climate targets. Countries like Germany, aiming for climate neutrality by 2040, and the European Union, striving for a 55% reduction in emissions by 2030, are actively seeking innovative solutions to replace diesel-powered trains on non-electrified routes.

“Liquid hydrogen offers exceptional energy density and efficiency, making it a superior choice for long-range, heavy-duty applications like railways,” said Peter Loidolt, Head of R&D, SAG Group and co-author of the study. “Our state-of-the-art LH2 tank systems provide reliable and safe hydrogen storage, unlocking the full potential of hydrogen-powered trains.”

While high-pressure gaseous hydrogen storage has traditionally dominated the market, liquid hydrogen storage systems offer significant advantages. They reduce storage volume, extend operational range, and minimize refueling frequency. These benefits are particularly crucial for rail applications, where infrastructure constraints often limit the expansion of electrified networks.

SAG’s LH2 storage technology is designed to meet stringent safety and performance standards, ensuring seamless integration with hydrogen fuel cell-powered trains. By partnering with railway operators and policymakers, the company is committed to supporting the transition to zero-emission rail transport.

The SAG Group, an international producer of aluminum tanks and lightweight components as well as a pioneer in the field of cryogenic tank technology for commercial vehicles, is preparing to expand into India. At the heart of the plans is a strategic partnership with an Indian manufacturing company in the state of Maharashtra. The plan is to set up a joint production facility for truck cryogenic tanks for LNG and liquid hydrogen (LH2) as well as for innovative rheocasting lightweight components for the booming two-wheeler market in India. Initial talks with the potential partner are currently underway. If an agreement is reached, licensed production for the Indian market is to start as early as the course of the year.

Great market potential on the subcontinent

In this environment, the SAG Group sees great opportunities for sustainable mobility solutions “Engineered in Austria”. With over 950,000 trucks produced annually, India is one of the largest commercial vehicle markets in the world. At the same time, the Indian government is pushing ahead with the transformation to environmentally friendly mobility – including by investing in hydrogen infrastructure and low-emission transport solutions. Economic growth in 2023 was around 7 percent, making India one of the most dynamic economies at the moment.

The SAG Group will build a research and test center for Rheocasting technology at its founding site in Lend/Salzburg in the coming months. The development center, which is scheduled to start construction in January 2025, will include test facilities, a laboratory and office workstations. Extensive testing and research will be possible to further perfect Rheocasting technology. Completion of the facilities is scheduled for mid-2025. The investment amounts to around EUR 750,000 in the first phase. Further investments are planned.

Innovative technologies for processing light metal alloys have undergone enormous development in recent years. These include Rheocasting – a special casting process in which semi-solid aluminium is processed into lightweight components with special material properties. In recent years, the SAG Group has earned an expert status in the field of Rheocasting and was the first company to bring this technology to series production.

“We have always strived to think ahead and offer our customers advantages with new ideas, services or methods. This, together with our extensive experience in aluminum processing and series production, makes us valuable partners for OEMs,” says Karin Exner-Wöhrer, CEO of SAG Group.

The new center will serve as a hub for research and development. The aim is to further optimize Rheocasting technology and open it up for new applications in the automotive industry and beyond. An important step towards more CO2 savings in mobility. The use of Rheocasting instead of steel components makes vehicles up to 60 percent lighter. This leads to more range and lower energy consumption.

“In this project, we are investing not only in state-of-the-art infrastructure, but also in the innovative power of our employees. We want to further strengthen our position on the world market and at the same time emphasis our local roots in Lend,” concludes Karin Exner-Wöhrer.

The liquid hydrogen tank system for trucks developed by SAG has reached a decisive milestone on the way to approval for road traffic: the successful completion of the so-called Bonfire test. This special fire safety test is a mandatory test to obtain type approval from the Federal Motor Transport Authority in order to ensure the safety of hydrogen tanks in road traffic.

In the Bonfire test, the tank is confronted with extreme conditions. The tank, which must be filled with liquid hydrogen (-253°C), is exposed to a fire with a temperature of up to 1000°C. This fire must act on the test specimen over the entire projected tank surface. In the course of the test, a situation (e.g. accident) is simulated in which the vehicle is exposed to an intense fire. The aim is to check whether the tank can withstand the high temperatures and whether inadmissible overpressure can be avoided. This is done by controlled, safer blowing off of hydrogen via the safety devices installed on the tank.

The SAG LH2 tank was subjected to this fire load for more than two hours, without the tank showing any structural damage and the internal pressure was only close to the level to activate the installed safety devices. Therefore, the vacuum insulation of the tank system was actively damaged (“broken”) by the experts carrying out the test in order to check the function of the safety valves. It was impressively demonstrated that the developing excess pressure could be dissipated absolutely safely and in a controlled manner via the safety devices.

Thanks to the intensive cooperation with TÜV Rheinland in the preparation of the setting and in the execution of the test, it was possible to meet the requirements of the newly created, complex regulations. Based on Implementation Regulation (EU) Nr. 2021/535, the SAG LH2 tank system has been classified as safe in the event of an accident with fire.

Christian Eder, Project Manager Cryogenic Storage Systems at SAG Group, commented on the positive test result: “No hydrogen leakage was detected during the underfiring period which lasted more than two hours. Subsequently, the safety valves discharged the stored hydrogen in a controlled manner. We are more than satisfied with the result and can take away important learnings for the further development of our tank system. The same applies to the test procedures, as we are currently taking on a pioneering role in carrying out these tests.”

Conducting the Bonfire test was associated with considerable challenges. Since there are still no “mobile” LH2 refuelling facilities on the market, the LH2 filling was carried out together with SAG partners. The production of the prescribed test conditions was monitored by TÜV Rheinland and their correctness was also confirmed. Finally, the Bonfire test took place at a test site near Paderborn, Germany – the first of its kind to be carried out in connection with hydrogen liquid storage tank systems in accordance with the normative specifications, supervised by TÜV Rheinland and also metrologically verified.

With the successful passing of the Bonfire test, the SAG LH2 tank system has gone through the last outstanding test for the granting of type approval in accordance with European standards and is therefore ready for use in road traffic. This success represents an important step in the development of safe hydrogen storage technologies for the mobility of the future.

As a family-run company, social responsibility is more than an important concern for the SAG Group. The Salzburg Children’s Cancer Aid www.kinderkrebshilfe.com was recently supported with a generous donation to  secure and enable important aid projects for children with cancer and their families.

“As a family business, it is particularly important to us to take on social responsibility and to support organizations that are committed to the well-being of children and families. With our donation, we would like to honor the valuable work of the Children’s Cancer Aid Salzburg, which has been committed to helping children with cancer and their families since 1987. Our contribution is intended to help promote projects that offer valuable assistance in difficult phases of life,” says Karin Exner-Wöhrer, CEO of the SAG Group. “Social commitment is an integral part of our corporate philosophy and we are pleased to achieve a positive effect with our donation,” adds Dieta Dorninger, Member of the board, SAG Group.

The chairwoman of the Salzburg Children’s Cancer Aid, Claudia Kopp, is very grateful for the support. “The generous donation from the SAG Group enables us to implement targeted projects that improve the quality of life of the affected children and support their families. Our mission “Helping with life” is more than just a motto. We are a beacon of hope for affected families and a constant point of contact, usually for many years. We are very pleased about this commitment and thank the SAG Group for its social commitment.”

The donation will be used, among other things, for special therapy offers for children with cancer as well as for psychological support for relatives.

Other institutions that were also generously supported by the SAG Group this year are the Pinzgau Women’s Shelter www.frauenhaus-pinzgau.at  and the Rainbows www.rainbows.at association.

Minus 253 degrees Celsius and high pressure are constantly necessary to store hydrogen in a liquid aggregate state and make it available as a climate-friendly fuel alternative with maximum energy density. The R&D experts of the SAG Group have succeeded in developing a refuelling solution that meets these extreme requirements and can make a significant contribution to CO2-emission-free truck traffic. The system meets the difficult technical requirements and has already proven itself in test runs thanks to its compact size and high reliability. Recently, five hydrogen trucks with SAG cryogenic tank system have been on the road in Europe for further practical testing in real logistics operations.

Details and expert discussions on the LH2 tank system will be available at the IAA Transportation in Hanover at the SAG Group booth from September 17 to 22, 2024 in Hall 23, Booth 30.

Hydrogen is considered the fuel of the future on the way to emission-free mobility. Liquid hydrogen in particular is a promising alternative to diesel thanks to its high energy density and short refuelling times, and experts assume that LH2 in particular will play a decisive role in achieving the EU’s climate targets in truck traffic in the future. Thanks to its high energy density, liquid hydrogen (LH2) is ideal for use on long-haul routes.

Technology development in the sense of climate protection

The SAG Group is providing an important building block on the way to emission-free transport with its cryogenic tank system for LH2. An innovative development that is already being used on the Mercedes Benz GenH2 truck. The stainless steel tank system consists of two interlocked, interconnected tubes, which are vacuum-insulated and each have a capacity of 44 kilograms of LH2. This amount allows a range of more than 1000 km. A special valve system, designed for extremely low temperatures, enables safe refuelling and reliable supply of hydrogen to the fuel cell.

Karin Exner-Wöhrer, CEO of SAG Group: “Hydrogen is a real game changer and we are pioneers in the field of LH2 cryotechnology thanks to years of expertise in LNG tank production. We are convinced that hydrogen in liquid form is an efficient fuel option on long-haul routes and that we have succeeded in creating an innovative and economical storage solution with our development. It is already becoming apparent that we will also open up a promising business area with our LH2 tanks. However, the prerequisite for the success of hydrogen-powered vehicles is that a nationwide infrastructure is quickly created, at least on the main traffic routes. After all, the transition to green mobility with LH2 can only succeed if green hydrogen is available in sufficient quantities and across the board.

The subsidiary of SAG Group is on course for expansion as a successful manufacturer of lightweight components for the North American automotive industry

With two production facilities in Tlalnepantla and Monterrey and more than 470 employees, SAG México has become one of the leading Tier 1 suppliers of lightweight components for OEMs in the North American market. With the production of aluminum parts – mainly fuel tanks, compressed air tanks and air reservoirs for heavy and medium duty trucks and ICE SUVs – the company recently generated sales of approximately 80 million euros. Customers include the most important OEMs for commercial vehicles in NA and the most important OEMs for electric cars. Demand is steadily increasing, resulting in major additional orders of more than EUR 30 million in recent months. For further expansion, the acquisition of a third site for the production of tailor-made aluminum components using die casting and rheocasting processes is currently being planned and is expected to be operational by 2025.

SAG México specializes in the production of aluminum components for the automotive and commercial vehicle industries. Currently, the products are widely used in heavy- and medium-duty trucks, as well as SUVs with internal combustion engines (ICE). Solutions for a wide range of electric vehicles are in the development stage and will complement the company’s product portfolio in the future.

The future of vehicle construction is made of aluminium

Aluminium offers many advantages over other materials used in vehicle construction. Among other things, it has excellent corrosion resistance and can be used without painting or coating. It can be recycled indefinitely without any loss of quality. Due to its low specific weight, aluminium components can save up to 40% of weight in vehicle construction. This contributes to lower fuel consumption and thus to a reduction in the carbon footprint of ICE or an increase in the range of electric vehicles.

“All in all, the use of aluminum brings many advantages that are motivating more and more OEMs to use more of it in vehicle construction and thus the demand for us as a renowned manufacturer of lightweight components is continuously increasing. With the expansion of our capacities and production capabilities at a third site in Mexico, this trend will be taken into account in the near future,” concludes Hector Nuñez.

Customers include the most important OEM for Commercial vehicles in NA and the most important OEM and electrical cars. SAG México generated sales of around EUR 80 million in 2023, which is around 40% of SAG Group’s consolidated revenue.

Climate protection pushes demand for aluminium components and cryogenic tanks “made by SAG”

The ever-increasing trend towards lightweight construction in the automotive industry is fuelling the demand for aluminium components “made by SAG”. Especially in the case of electric vehicles, the weight reduction of up to 60 percent that can be achieved with aluminum compared to steel plays an important role. Accordingly, the aluminium tanks, compressed air tanks, lightweight components and special products produced by SAG are in query from major OEMs in the truck, automotive and special vehicle industries. Thanks to its international orientation with a total of nine locations in Europe, Mexico and the USA, SAG is a requested producer and solution provider for many vehicle manufacturers and contributes to green mobility with technical developments such as the first truck-mounted cryogenic tank system for liquid hydrogen. The Austrian family-owned company generated sales of EUR 211 million in 2023 and employs over 1100 people across the Group.

Green mobility goes hand in hand with the increased use of lightweight aluminum components in vehicle production. A trend that makes SAG an important international partner for OEMs such as BMW, Fiat, Chrysler, Stellantis, Maserati, DAF, IVECO, Daimler Truck, etc. In addition to classic aluminium tanks for heavy commercial vehicles, there is an increasing demand for lightweight components, air accumulators, compressed air tanks and aluminium body parts made of rheocasting (special casting processes), which ensure less weight and thus more range, especially in the field of electromobility. The tailor-made aluminium components are designed and made ready for series production in SAG’s development laboratory in Lend/Salzburg, where a team of more than 30 experts is working on new products and technologies.

The future starts now – SAG part of EU hydrogen aviation project
LH2 cryogenic tank systems will soon also be available for aviation What was considered technically impossible not so long ago, namely to make liquid hydrogen (LH2) usable as fuel with cryogenic tank technology, has recently been achieved by SAG’s engineers. With their LH2 cryogenic tank system, they have earned the title of technology leader and are well on their way to bringing it, which has already been successfully tested by Daimler Truck on several long-distance trips across Europe, to series production.

This expertise is now being brought to bear as part of an EU-wide project for liquid hydrogen-powered aviation. SAG has been appointed to a high-profile consortium and will develop an LH2 tank system for commercial aircrafts over the next two years. The ALRIGH2T project “Airport-level demonstration of ground refueling of liquid hydrogen for aviation” aims to develop innovative refuelling technologies and processes that help reduce the environmental impact of the aviation sector, which is responsible for 2.5-3% of total greenhouse gas emissions.

“In recent years, we have developed into a solution provider in the field of green mobility, helping OEMs to make their vehicles more sustainable with innovative products and production methods. In addition to lightweight construction, we are at the forefront of sustainable mobility with cryogenic tank technology. It is not surprising that the first development steps are now taking place in the field of aviation.
